When you need a long metal profile with a constant cross-section, there are two realistic routes: roll forming (cold forming on a rolling line) or bending on a press brake. Both shape sheet metal, but their economics, tolerance behaviour and achievable geometries are fundamentally different. Choosing the wrong one means either paying for tooling you did not need, or paying far too much per metre in labour.
This guide compares the two processes the way a manufacturer actually evaluates them, so you can decide which one your part requires.
How roll forming works
In roll forming, sheet metal is unwound from a coil and passed through a series of roller stations. Each station brings the cross-section slightly closer to its final shape — the bend is formed progressively, not in a single stroke. At the end of the line the profile is cut to length. Because holes, slots and shape features can be punched in-line, parts often come off the line ready to assemble.
The critical point is that the rolls define the geometry. Every distinct cross-section needs its own tooling set. That is an upfront investment — but once the tooling exists, cost per metre drops dramatically and the line can produce hundreds of metres per hour.
How press braking works
On a press brake, a cut blank is placed over a die and a punch presses the sheet to create a single bend. Every bend is a separate operation — a part with four bends means four separate strokes. Because the shape is produced with standard tooling, no dedicated tools are required.
That flexibility makes press braking ideal for low volumes and prototypes. But since each part is positioned by hand, both labour cost and part-to-part variation grow with quantity. On long profiles — six metres, for example — holding straightness through even a single bend becomes difficult.
Decision criteria: when to use which
**Volume.** This is the dominant factor. As a rough rule: up to a few hundred metres, press braking is usually cheaper because there is no tooling cost. Once you are into thousands of metres, roll forming almost always wins — the tooling pays for itself on the first order and every repeat order is far cheaper.
**Section complexity.** Cross-sections with many bends (sigma, omega, interlocking profiles) are either very expensive or simply impossible on a press brake. In roll forming the number of bends has far less impact on cost: a twelve-bend section runs at a similar speed to a four-bend one.
**Length and straightness.** Roll forming delivers far more consistent straightness on long profiles. For solar mounting rails, roof and facade sections and racking systems at six metres and beyond, this is usually decisive.
**Tolerance consistency.** In roll forming every metre passes through the same tooling, so part-to-part variation is minimal. That matters enormously for pre-punched profiles that will be bolted together on site — the holes must land in the same place across thousands of parts.
**Lead time and flexibility.** If the design is still changing, press braking makes sense: you are not waiting on tooling. Once the design is frozen and orders will repeat, roll forming is the right investment.
When does the tooling investment pay off?
The calculation is straightforward: divide the tooling cost by the per-metre saving. Roll forming produces meaningfully cheaper per metre, so if your total footage multiplies that saving beyond the tooling price, the investment makes sense. Even on a single project, roll forming can win if the quantity is high enough.
